What is the construction process for replacing a single damaged UHPC curtain wall panel?

Replacing a single damaged UHPC curtain wall panel is a precise and systematic engineering task. The construction process must strictly follow five major steps—"safety assessment, careful removal, precise installation, sealing restoration, and acceptance testing"—to ensure that the new panel integrates perfectly with the existing curtain wall system in terms of performance, appearance, and structure. Based on maintenance experience from major projects such as the Wuhan Han Show Theatre and the Hainan International Convention and Exhibition Center, Qinglong Group has developed a set of standardized replacement work guidelines. In one maintenance project at the Yirui Biotechnology Building in Shenzhen, we completed the location, removal, re-production, and installation of a damaged double-curved panel in just 36 hours, minimizing the impact of construction on building operations.

Step 1: Site Survey, Safety Assessment, and Development of a Specialized Plan

The replacement work begins with a comprehensive site survey. Technicians must approach the damaged panel using an aerial work platform or suspended cradle to assess the extent of damage, determine the cause (such as impact, stress concentration, or connection failure), and inspect the condition of adjacent panels and the connection system. The panel's original data (dimensions, model, embedded insert positions) is retrieved from the BIM model, and inventory is checked or re-production is initiated. Meanwhile, a detailed safety plan must be developed, including sealing off the work area, setting up temporary supports, and planning the lifting path, to ensure the entire process is safe and controllable.

Step 2: Safe and Careful Removal of the Damaged Panel

This is the most critical and highest-risk step. First, temporary protection is set up around the damaged panel to prevent falling debris. Then, professional workers release the connections at the back of the panel (such as the undercut anchor nuts) from indoors or through opened window sashes. If a connection point cannot be operated due to damage, a small cutting device may be used to make a partial cut at the panel joint, but absolutely no damage may be caused to adjacent intact panels and the main framework. During removal, the panel must be firmly secured with vacuum lifters or special clamps, gently detached, and safely lowered to the ground. Afterwards, the steel framework and embedded insert bases are thoroughly inspected, derusted, and repaired as necessary.

Step 3: Precise Positioning and Installation of the New Panel

Once the new panel (usually re-produced from the original mold to ensure complete consistency in dimensions, color, and texture) arrives on site, it must be re-verified on location. During installation, a 3D laser scanner or total station is used to precisely determine the installation coordinates of the new panel on the framework. The new panel is hoisted into position with vacuum lifters, either from inside the floor or by a building maintenance unit. Workers use the three-dimensional adjustability of the anchor brackets (typically offering ±10mm of adjustment) to fine-tune the panel's flatness, verticality, and joint width with surrounding panels, keeping errors within ±1.5mm. Then, all connecting bolts are tightened to the design torque, and anti-loosening devices are installed.

Step 4: Joint Sealing and System Restoration

After the panel is installed and fixed, the joints are treated. First, the joints are cleaned and filled with polyethylene foam rods as backing material to ensure the sealant depth meets requirements. Then, a high-performance silicone weatherproof sealant of the same brand and model as the original curtain wall is applied. The sealant must be full, continuous, and smooth to ensure waterproof and airtight performance. The sealant must be protected during curing to prevent contamination. Finally, all temporary facilities are removed and the work site is cleaned up.

Step 5: Final Acceptance and Testing

After the replacement is completed, multiple acceptance checks are required: visually checking flatness, color difference, and sealant joint quality; functionally, a water spray test can be conducted to verify waterproof performance; and if necessary, sampling pull-out tests can be performed on the connection nodes. All process documents (including the reason for replacement, construction records, inspection reports, and photographic/video documentation) must be archived and incorporated into the lifetime maintenance records of the building curtain wall.

Therefore, the replacement of a single UHPC panel is a concentrated demonstration of technology, management, and experience. With standardized procedures and extensive emergency handling experience, Qinglong Group's professional maintenance team provides customers with efficient and reliable maintenance support.
